Ossur has a Dual density foam, that allows easier access to the push
button on the Elation foot. also the Flexskin silicone
natural cover which has the sandal toe like to fit the Elation foot.

Save yourself and the patient some aggravation do a two piece and cover
it (Whole thing) with an ak panty hose, that way the pants or slacks
won't get caught in the knee every time they sit and stand.

Do you need to cover the upper part? If not, we use endofoam and then lay
up a thin layer of plastazote over it for smoothness (1/8 inch). If you
have to cover the upper part for size or shape, I'd definitely still do a
two part or discontinuous cover. Again with plastazote.

Do you have any valid reasons why you would not use the standard soft foam 1
piece cover w/ cosmetic hose? I know there not as cosmetic as a more
expensive skin or 2 piece sprayed cover but they suit the need and the cost.
If your not into that, you could try the 2 piece design using the fairing
from century (ossur) that is designed for that knee. Then use a plastizote
cover to shape on and pull then glue a skin over the plastizote. I've had
good results with that setup. It is much more labor intensive but you get
better results without the inherent extension assist from a 1 piece.

What about building up the smaller knee cap with plast. or pelite then
proceeding w/ a 2 piece? Also, Fillaur makes a good pelite cver that you
can shrink to fit....might
be a good option over the fairing.
